Lean Manufacturing Gains Traction in Healthcare

The adage “everything old is new again” aptly describes the renewed relevance of lean principles in today’s medical device manufacturing. Originating in Japan’s automotive industry during the 1930s, this philosophy has since become a cornerstone for successful brands, now gaining traction in healthcare manufacturing due to its enduring effectiveness.

Lean principles help manufacturers achieve a competitive advantage, but their value is particularly overt in the medical device arena, where businesses must satisfy quality and traceability standards that far exceed those in other industries. These standards apply not just to the finished product, but also to the materials and machines used to make them.

Key Pillars of Lean Manufacturing

The key pillars of lean – to cultivate long-term thinking, eliminate waste, instill quality from within, and to respect people – are broadly applicable. They make the characteristics associated with lean manufacturing possible, including just-in-time production, jidoka, standardization of work, heijunka, and kaizen.

These characteristics address the wastes a lean approach endeavors to prevent across the entire manufacturing value chain, including transportation, inventory, motion, waiting, overproduction, over-processing, and defects in the finished product. Historically, blind spots often prevented manufacturers from realizing the full potential of such efforts, but today’s technologies are changing that.

Armed with automation, data, and digital visibility, medical device manufacturers are redefining what lean practices make possible. They are showing that these practices impact not just the bottom line, but also efforts to increase quality, lower risks, and provide supply chain resilience.

Technologies Accelerating Lean Methodologies

Several core technologies are accelerating the application of lean methodologies, including digital twins and IoT. Digital twins allow medical device manufacturers to use powerful modeling and simulation capabilities to pose “what if” scenarios and simulate everything from market shifts to geopolitical risks.

IoT enables automatic, “just-in-time” alerts that are essential for replenishment, predictive maintenance, and other operational imperatives.

Medical device manufacturers are also using AI to overcome important challenges, including assisting in forecasting. Leading manufacturers are using it to improve inventory accuracy and support dynamic, data-driven planning.

To facilitate a lean approach, manufacturers should start by assessing current visibility, building cross-functional alignment, and identifying bottlenecks. They should conduct a pilot, apply lean principles, and measure progress before expanding. By doing so, OEMs, contract manufacturers, and suppliers can realize the full impact of a lean approach on product quality, manufacturing efficiency, and risk management, with lean manufacturing principles guiding the way.

Assessing current visibility is key, as it allows manufacturers to identify areas where data, new processes, or digital transformations are held up, lacking, or insufficient. This assessment should include evaluating the integration of core systems, the cleanliness and usability of data, and identifying missing data.

Implementing Lean Methodologies

Conducting a pilot is a key step in implementing lean methodologies. This approach allows for fine-tuning and adjustment of lean principles to ensure their effectiveness.

It is also important to remember that technology enables but does not fully drive improvement. Manufacturers should not rely solely on technology to implement lean methodologies. Instead, they should use technology to support and enhance their lean approach. They should focus on building a culture of continuous improvement and empowering their employees to drive change.
